How do you know when you have worn out brake disk rotors?
I can understand warping, but will there be a time that they will be too glazed over from rubbing on the brake pads and will affect stopping distances? I just replaced the front pads on my bike and the brake still feels a little mushy (Hayes mechanical pull). I know you can resurface car brake disks, so is it just time to buy some new ones?
Excessive heat warping is the best sign, but that doesn’t happen often on most bikes….downhill riders get that if they ride the brakes much. Normal riders don’t get that problem because they don’t brake often or long enough to create that much heat. Glazing isn’t much of a problem either….not for the rotors. The rotors should be shiny-smooth anyway for best stopping….that’s one of the reasons to take the time to “burn in” your pads/rotors whenever you change them. It deposits bits of the pad into the micropores of the metal on the rotor, giving you a slick stopping surface for the pads to clamp against. Don’t “resurface” them.
Most rotors get replaced way too soon, or when they get bent or dinged beyond repair. They’ll last an awful long time for most riding…..just clean them if necessary and tweak them true from time to time. If you really wear them out or get deep grooves in them, it’s from lots of wet sand or mud, or actually braking when the pad material is *gone* and worn away. That would be a good time to replace the rotors.

If your Hayes are feeling mushy, I’d start by cleaning the rotors with Ajax scrubbing powder. Then burn them in by coming to several long high-speed complete stops. Find a big hill or a parking garage and do it 5-10 times for each caliper.
Also, make sure you’re using a good compressionless Brake Housing (also called linear housing). It’s similar to derailleur housing where metal strands circle the liner and run the entire length of the housing. Traditional brake housing is coiled and will compress slightly under pressure. There are some people that love it for mechanical disks because they feel “modulation”, but I really prefer lock-down grip that compressionless housing gives. Jagwire makes the 5mm Switch housing which is excellent (also marketed under the Giant brand). I run BB7′s on all three of my bikes and have been using that housing for a couple years now….I’ll never switch to another unless I have to.
